This case study illustrates core functions of refrigeration pressure controllers, common system faults and solutions. Learn how high/low pressure switches protect compressors from overload, liquid slugging and abnormal pressure risks in cold storage projects.
A complete refrigeration system consists of core components including compressors, condensers, liquid receivers, thermostatic expansion valves, solenoid valves and pressure controllers. While expansion valves regulate refrigerant supply and solenoid valves control on-off flow, the pressure controller undertakes the vital safety protection mission of the whole unit.
The pressure controller monitors evaporator suction pressure (low pressure side) and compressor discharge pressure (high pressure side). It serves two major purposes: safety protection and cycle control. It will cut off the power supply automatically when suction pressure is too low or discharge pressure exceeds the limit, avoiding irreversible compressor damage. It also supports logic control of compressors, condenser fans and purge equipment during normal operation.
A medium-temperature cold storage equipped with a hot gas defrost & TEV integrated condensing unit suffered unexpected repeated shutdowns after 6 months of operation. The end user reported unstable cooling capacity, frequent unit tripping and rising energy consumption. The on-site service team initially suspected faults of the thermal expansion valve and solenoid valve, yet adjustment of superheat and valve replacement failed to solve the problem completely.
Technicians recorded real-time operating pressure data and confirmed two abnormal phenomena:
1. The discharge pressure rose rapidly in high-temperature daytime and continuously triggered high-pressure protection shutdown. The condenser fan ran normally, but dust accumulation reduced heat exchange efficiency. Without effective pressure cut-off protection, the excessive pressure would cause overcurrent, high exhaust temperature and permanent damage to the compressor valve plate.
2. After defrost cycles, the suction pressure dropped sharply and activated low-pressure protection. If the pressure controller failed to cut off power, ultra-low suction pressure would lead to insufficient motor cooling and compressor burnout.
Further inspection revealed a hidden risk: the pressure controller parameter setting was mismatched with the working condition. The factory default value was not adjusted according to local ambient temperature and refrigerant type (R404A). Improper threshold setting caused sensitive false tripping and potential blind zones for safety protection.
1. Recalibrate high and low pressure cut-off values according to the refrigerant and cold storage temperature range. Set a reasonable differential pressure to prevent frequent short cycling.
2. Regularly clean the condenser fins to guarantee heat dissipation and avoid frequent high-pressure alarm.
3. Standardize the control logic matching with hot gas defrost procedure. Ensure pressure protection keeps effective during defrost switching.
4. Replace aging pressure controllers with qualified matched models for long-term stable monitoring.
After implementation, the refrigeration unit operated continuously without abnormal shutdown. Cooling temperature stayed stable, and energy consumption decreased significantly. The client avoided costly compressor replacement losses.
The pressure controller acts as the safety guard of refrigeration equipment.
Different from expansion valves and solenoid valves which regulate refrigerant flow, pressure controllers focus on system safety interlock. Even if the throttling and liquid supply components work normally, missing or improperly configured pressure protection will greatly shorten unit service life.
1. Never ignore pressure protection configuration when customizing hot gas defrost refrigeration units. Cost savings on pressure controllers may lead to expensive compressor failures.
2. Pressure threshold settings cannot adopt universal default data; parameters must be customized based on refrigerant, design temperature and regional climate.
3. Combine regular maintenance of condensers, evaporators and control components to reduce pressure fluctuation and protection triggering frequency.
4. For export cold storage projects, select pressure controllers that meet international electrical standards to adapt to diverse overseas operating environments.
This practical case proves that the pressure controller is an irreplaceable safety component for all cold storage refrigeration units. Matched parameter setting, standardized configuration and periodic inspection can effectively eliminate hidden risks such as overpressure and ultra-low pressure. For food cold chain, pharmaceutical storage and industrial refrigeration projects, complete pressure protection is a basic guarantee for stable long-term operation and reduction of post-operation maintenance costs.
